Ferritic Nitrocarburized Brake Rotors

Ferritic Nitrocarburized (FNC) cast iron brake rotors are proposed as a means to improve corrosion resistance, improve brake lining wear, as well as reduce corrosion-induced pulsation of automotive brake rotors. FNC processing of finish machined brake rotors presents challenges with controlling distortion, i.e., lateral run out (LRO). Prior investigations of FNC brake rotors suggested grinding the rotors to correct distortion. Post grinding the FNC processed rotors may reduce the FNC layer with an accompanying reduction in performance. Stress relieving (SR) the casting prior to FNC was found beneficial in providing a dimensionally acceptable rotor. Dimensional analysis of the stress relieved and FNC processed rotors will be presented. Benefits of FNC processed rotors will be reviewed.

Evaluation of Prog-Die Wear Properties on Bare DP1180 Steel

The die wear up to 80,800 hits on a prog-die setup for bare DP1180 steel was investigated in real production condition. In total, 31 die inserts with the combination of 11 die materials and 9 coatings were evaluated. The analytical results of die service life for each insert were provided by examining the evolution of surface wear on inserts and formed parts. The moments of appearance of die defects, propagation of die defects, and catastrophic failure were determined. Moreover, the surface roughness of the formed parts for each die insert was characterized using Wyko NT110 machine. The objectives of the current study are to evaluate the die durability of various tooling materials and coatings for flange operations on bare DP 1180 steel and update OEM tooling standards based on the experimental results. The current study provides the guidance for the die material and coating selections in large volume production for next generation AHSSs.

Low-Cost Magnesium Alloy Sheet Component Development and Demonstration Project

Most of the applications of magnesium in lightweighting commercial cars and trucks are die castings rather than sheet metal, and automotive applications of magnesium sheet have typically been experimental or low-volume serial production. The overarching objective of this collaborative research project organized by the United States Automotive Materials Partnership (USAMP) was to develop new low-cost magnesium alloys, and demonstrate warm-stamping of magnesium sheet inner and outer door panels for a 2013 MY Ford Fusion at a fully accounted integrated component cost increase over conventional steel stamped components of no more than $2.50/lb. saved ($5.50/kg saved). The project demonstrated the computational design of new magnesium (Mg) alloys from atomistic levels, cast new experimental alloy ingots and explored thermomechanical rolling processes to produce thin Mg sheet of desired textures.

Effects of Punch Configuration on the AHSS Edge Stretchability

The hole piercing process is a simple but important task in manufacturing processes. The quality requirement of the pierced hole varies between different applications. It can be either the size or the edge quality of the hole. Furthermore, the pierced hole is often subject to a secondary forming process, in which the edge stretchability is of a main concern. The recently developed advanced high strength steels (AHSS) and ultra high strength steels (UHSS) have been widely used for vehicle weight reduction and safety performance improvements. Due to the higher strength nature of these specially developed sheet steels, the hole piercing conditions are more extreme and challenging, and the quality of the pierced hole can be critical due to their relatively lower edge stretching limits than those for the conventional low and medium strength steels. The stretchability of the as-sheared edge inside the hole can be influenced by the material property, die condition and processing parameters.

A Study of Influence of Suspension on Driveline Torque and Evaluation of Vehicle Anti-Squat/Dive Characteristics Using a Planar Vehicle Dynamics Model

Simplified vehicle dynamics models used to study the driveline durability are typically limited to the longitudinal dynamics and do not account for vertical and pitch dynamics. The influence of suspension on the vehicle ride and handling characteristics is studied extensively in the literature but its impact on the driveline torques is often not considered. In this paper, an effort is made to investigate the influence of suspension compliance on the driveline torque using a planar (longitudinal, pitch and vertical) vehicle dynamics model. An AWD vehicle is studied to understand its impact on the torque levels of both axles (primary and secondary). Subsequently the planar dynamics is explored in the context of anti-squat/anti-dive suspension. The primary focus of the paper is to predict the driveline torque.

Damped Tailgate System Drop Dynamics and Evaluation of Strut Force for Durability

This paper describes a simplified CAE simulation for the calculation of peak strut force in a damped tailgate system. Tailgate systems in the past included a torsion rod for lift assist, but did not include damping in the opening/drop direction. Newer tailgate systems include a strut to provide damping during drop and possibly lift assist. These tailgates may also be designed to experience a free-fall for a few degrees after being unlatched and before the strut engages. When the latch is released, the tailgate accelerates as it falls freely and then encounters a rapidly increasing damping force as the strut engages. The deceleration of the gate depends upon the damping force, yet the damping force depends upon the deceleration of the tailgate, making a precise calculation of the damping force difficult. Damping characteristics of the strut depend on the volume, the viscosity of oil and its flow restrictions across the piston. These parameters are not known early in the design process.

Study of Incremental Bending Test on Aluminum Sheets

Bendability is one of the most important formability characteristics in sheet metal forming, so it has to be understood for robust aluminum stamping process designs. Crack is one of the major failure modes in aluminum sheet bending. In this study, a new “incremental bending” method is proposed to reduce the risk of bending failure. A novel laboratory test methodology is conducted to test the 5xxx series aluminum sheet bendability with 3D digital image correlation (DIC) measurement system. The designs of test apparatus and test procedure are introduced in this paper. Through the data processing and evaluation of a sequence image acquisition, the major strain histories within the zone of the through thickness crack of test samples are measured. Testing results show that incremental bending is capable of reducing peak strain on the outer surface obviously compared with traditional non-incremental bending. The more step, more movement, the more peak strain reduction.

Analysis of flatness based active damping control of hybrid vehicle transmission

This paper delves into the investigation of flatness-based active damping control for hybrid vehicle transmissions. The main objective is to improve the current in-production controller performances without the need for additional sensors or observers. The primary goals include improving torque setpoint tracking, enhancing robustness margins, and ensuring zero steady-state torque correction. The investigation proceeds in several steps: Initially, both the general differential flatness property and the identification of flat outputs in linear dynamical systems are revisited. Subsequently, the bond graph formalism is employed to deduce straightforwardly the dynamical equations of the system. Next, a new flat output of the vehicle transmission is identified and utilized to formulate the trajectory tracking controller to align with the required control objectives and to fulfill the system constraints.

Investigating and Improving Vehicle Transient Handling Performance

Steady-state handling design targets are generally defined in the design of suspension and steering systems, which are achieved through kinematic and compliance analysis. It has been found that some vehicles that meet all steady-state handling design targets do not necessarily perform well in subjective evaluations by experts or delight customers in the marketplace. The vehicles that customer find desirable exhibit the desired transient handling behavior, which is what the drivers experience for a majority of the driving time. It is therefore necessary to understand how to evaluate, and most importantly, how to design and tune the chassis for the desired transient handling behavior. In this study, the key mechanisms associated with transient handling performance are presented. The appropriate handling maneuvers are determined through which vehicle transient behavior can be evaluated. The proper response channels to monitor and measure are selected.

Acoustical Modeling and Test Correlation of an Intake Manifold and Charge Air Cooler Assembly for a 4-Cylinder Turbocharged Engine

The charge air cooler (CAC), which is placed between the compressor and the engine intake manifold (IM), is an important component in a turbocharged engine. It is essential to capture the temperature change, the pressure drop or the acoustical wave behavior of the charge air cooler in the one-dimensional(1D) simulation model for the predictive accuracy of engine performance and intake noise. In this paper, the emphasis is on the acoustic modeling of an intake manifold and charge air cooler assembly for the low frequency engine intake order noise. In this assembly, the core of the charge air cooler is embedded in the plenum of the intake manifold. The modeling and correlation process is comprised of three steps. First, the charge air cooler core is removed from the intake manifold and put into a rectangular box matching its envelope with a single air inlet and outlet, thereby simplifying the complex shape of the manifold with the different runner components.
